Heavy Items Need Compression Math, Not Just a Bigger Box

Once a product's weight climbs into appliance territory, a single-wall box that felt sturdy at a smaller size often can't carry the same load safely at a larger footprint — compression strength doesn't scale linearly with size. Most home appliance cartons move to double or triple wall board specifically because the box has to support its own weight while stacked, not just protect the appliance from outside impact. Getting the wall construction right here matters more than adding extra cushioning material.

Corner and Edge Protection Carries More of the Load Than People Expect

Appliances are usually dropped or tipped onto a corner or edge, not a flat face, so that's where the concentrated impact force actually lands. Molded corner posts or corrugated edge protectors placed between the appliance and the outer carton spread that force across a wider area instead of letting it hit one point directly. This is typically a bigger factor in drop-test performance than simply increasing the overall board thickness.

Large appliances are often better served by a telescoping box — a separate base and lid that slide together — rather than a single-piece carton, since it's easier to load from the top and easier to size slightly differently on each half if the product isn't a perfect rectangle. For units too large to ship pre-formed efficiently, flat-packed sleeve structures that assemble on-site cut down significantly on wasted space during container loading.
